Manufacturing Process

1. Product Design & Development

The top cover is developed according to the set top box dimensions, PCB arrangement, display and indicator positions, button locations, ventilation requirements, and bottom-cover interface. CAD drawings, 3D models, technical specifications, or physical samples can be used for development.

2. Plastic Mould Design

A dedicated injection mould is designed according to the top-cover geometry. Parting line, cavity configuration, gate location, ejection system, cooling channels, draft angles, ventilation features, ribs, bosses, and wall-thickness distribution are considered for reliable production.

3. Mould Manufacturing

The mould components are precision-machined, assembled, finished, and inspected. P20 Steel, H13 Steel, S136 Steel, or another suitable mould material can be selected according to production quantity, surface-finish requirements, and expected mould life.

4. Injection Moulding

The selected plastic resin is heated and injected into the mould cavity under controlled processing conditions. After cooling and solidification, the mould opens and the finished top cover is ejected.

5. Finishing & Assembly Preparation

Moulded covers are inspected for flash, gate marks, sink marks, warpage, scratches, burn marks, and other visible defects. Trimming or secondary finishing can be performed where required.

6. Quality Inspection

Finished top covers are checked for dimensions, display and button openings, ventilation features, mounting points, surface finish, and fitment with the bottom cover and internal components.

Raw Materials

MaterialTypical Application
ABSCommon enclosure material offering good appearance and dimensional performance
HIPSLightweight electronic housing and enclosure applications
PPLightweight applications requiring suitable flexibility and impact characteristics
PC+ABSApplications requiring a balance of strength, dimensional stability, and appearance
PCApplications requiring higher impact and dimensional performance
PBTEngineering applications requiring dimensional and thermal stability
NylonApplications requiring higher mechanical strength where suitable
Glass-Filled NylonStructural applications requiring increased stiffness and strength
Flame-Retardant PlasticApplications requiring specific electrical and flame-performance characteristics

The final resin should be selected according to the set top box's electrical environment, operating temperature, impact requirements, enclosure design, flame-performance requirements, and applicable product specifications.

Quality Control

  • Raw Material Inspection: Verification of the specified resin grade and processing characteristics.

  • Mould Inspection: Checking cavity condition, parting line, cooling system, ejection mechanism, and mould dimensions.

  • Dimensional Inspection: Measurement of overall cover dimensions, wall thickness, openings, bosses, ribs, and mounting points.

  • Display Opening Inspection: Verification of display and indicator openings for proper alignment.

  • Ventilation Inspection: Checking the size, position, and consistency of ventilation slots or openings.

  • Button & Control Fitment: Checking openings and interfaces for switches, buttons, knobs, or control elements.

  • Bottom-Cover Fitment: Testing the mating interface between the top and bottom covers.

  • Mounting Feature Inspection: Checking screw bosses, clips, snap-fits, locating posts, and fastening provisions.

  • Surface Inspection: Checking for warpage, sink marks, scratches, flash, burn marks, and other cosmetic defects.

  • Assembly Inspection: Verification of proper enclosure alignment and fastening.

  • Packaging Inspection: Protection of finished covers against scratches, deformation, and transportation damage.
